If I can dodge the trench mortars being hurled in my direction long enough to post this, I may have found what you are looking for. I managed to locate this reference: John Leeke, "A Window on Sash Repair," *Old House Journal* May/June 1995, 46-51. The article is excellent. While proceding from the premise of repair of an existing sash, Leeke give specific instructions, as well as tool recommendations, for fabricating specific sash parts. The assumption is that you have an original or a model to work from. This should not be hard to find. Much of the discussion involves the use of hand planes, but routers and table saws are also mentioned. Additionally, a list of (tool) suppliers is included, which should not be too out of date by now. This project sounds like a great deal of fun. Let us know how you make out.
