fire shooting out of boiler

I have radiant heat with LP gas. I recently replaced the thermocouple on my boiler (it goes out every year). The pilot light stayed lit as it should, but when I turned up the heat to get the furnace to kick in, flames shot out past the pilot light. What could be the cause of this?
