I know how you feel about the header piece,what I did was apply a bead of caulk to that flimsy header piece on it's top and screw it to the top of the jam,then got some a/c foam,put it on top of the window frame and put the window unit into the haeder piece.Can be a little tricky,but it worked.I found I had to do this to the windows downstairs that were previously installed before I bought the house,and they were not American Craftsman.The installer just left the header piece flush to the window frame,leaving a 3/4 inch gap on the top of the header piece to my existing window frame,poor installation.
Also if you look,the top of the top sash has no weatherstrip on it where it meets the top of the frame,I got some self adhearing epdm weather strip (home depot) and put it on the top of the top sash for extra sealing.
